Positions and Capacity Are Not the Same Thing

The number of breakers a panel can hold and the amount of current the service can deliver are unrelated numbers. A panel can be physically full while the house draws only a fraction of what the service could provide. A panel can equally have four empty spaces in a house that is already at its limit.

A subpanel answers the first case and not the second. It is a second enclosure, fed from the existing panel by one feeder, that trades a two-pole breaker in the main panel for a dozen new positions somewhere more convenient. Nothing about the service changes. If the house genuinely needed more capacity, it still needs it afterward.

So the order matters. Establish the capacity question first, with a load calculation, and the positions question resolves itself into either a subpanel or a straightforward replacement. Do it the other way around, and you can end up fitting a bigger panel to a house whose problem was never the panel.

The panel is full, and the service has headroom

The common case, and the one a subpanel exists for. A calculation shows the house is drawing well within what the service delivers, and the only shortage is a place to land a breaker. A feeder from the main panel to a new enclosure, sized for the actual load of the new circuits, solves it without touching the service.

A remodel is adding several circuits in one area

A kitchen, a garage conversion, an addition. Where the new work is concentrated, a subpanel beside it means one feeder instead of half a dozen home runs back to a main panel at the other end of the house, and it gives the area its own disconnect.

The main panel is a long way from the new work

Distance shows up twice, in conductor size and in voltage drop. One larger feeder over a long run and short branch circuits at the far end behaves better than several long branch circuits, and it leaves room for whatever comes next in that part of the house.

Somebody has already doubled up to make room

Two conductors under a terminal designed for one, or tandem breakers in positions the panel's own label does not approve for them. This one is a finding, and it comes up often on a panel that has been added to over the years. A subpanel undoes the crowding properly.

The service itself is at its limit

Not a subpanel case, and the reason the calculation comes first. Adding a second enclosure to a service that is already fully committed moves the shortage without fixing it. Here the honest answer is a service change, and it is a different job with a different day attached.

A load calculation against the fixed appliances, the heating and cooling equipment, and what is being added. It is arithmetic; it takes about as long as reading the panel, and it decides which of two very different jobs this is.

We read the main panel's label and what is in it

Whether the enclosure permits tandems, in which positions, and whether anything already fitted sits outside what the label allows. A subpanel feeder has to come from a position the panel is rated to give it.

The feeder gets sized against the new load

A subpanel rated at 100 amps does not require a 100-amp feeder. The feeder is sized for what the subpanel will actually carry, and the conductor is then held against the run length and against the heat of the space it crosses. A roof void in July sits well above the temperature assumed by the ampacity tables.

We separate the neutrals and the grounds at the new panel

In a subpanel, the neutral bar comes off the enclosure, and a separate bonded bar takes the grounding conductors. That separation is the reason a subpanel needs a four-wire feeder rather than a three-wire one, and it is the detail most often got wrong in a second panel somebody added themselves.

1.My panel is full. Do I need a bigger service?

Not necessarily. The two questions are independent of each other, and a load calculation settles which one you have. 2.Can I just use tandem breakers?

4.Where does a subpanel go?

Somewhere with the working clearance in front of it that any panel needs, and somewhere the feeder can reach without an unreasonable run. Garages and utility spaces are the usual answer. Bathrooms and clothes closets are not, and there are places a panel cannot go at all, which is part of what the first visit establishes.

5.How long does it take?

Shorter than a service change and without the utility in it, which is most of the difference. The power is off while the feeder is landed in the main panel, and not for most of a working day. We pull the permit, and an inspector signs the work off. What we will not do is give you a date before we have run the calculation, because the calculation decides which job it is.
